160A Charger Plug Replacement, Standard Dimensions
Replacing a charger plug is a ten-minute job only if the replacement matches the original geometry. The REMA160 is built to IEC60309-1:1999, rated 160A at 600V, with a PP shell and T2 silver-plated terminals, certified CE, UL and TUV.

The Ten-Minute Replacement
Isolate the charger, cut the old plug off square, strip to the terminal drawing, crimp, pull-test, close the housing, mate once by hand. If the replacement matches IEC60309-1:1999, that sequence is the whole job, and the charger never leaves the wall.
Where a plug does not match the standard, the same job turns into a modification, and modifications are where chargers end up out of service for a day.

What Wears Out on a Charger Plug
Charger plugs fail from handling more than from current. The lead is dropped, dragged and hung by the cable, and the strain lands on the terminal and the housing entry. Silver plating on the contact face and a shell that holds its shape at the cable gland are what keep that abuse from reaching the electrical joint.
Inspecting the gland area at each service catches most of it before the contact is affected.

Stock plugs ship in three to five working days; tailored builds in five to seven days after payment. Where a charger has an unusual lead arrangement, samples can be produced to drawing before volume, and private-label marking is available.
Plug Alone or Complete Set?
If the battery-side socket is in good condition, a plug alone is the economical replacement. If the socket shows a discoloured or pitted contact face, the pair should be changed together: the interface is what carries the current, and a new plug against a worn socket still runs warm.
Inspecting both halves takes a minute and settles the question before the order is placed.
Cable Section Before Crimping
Check the cable section against the terminal, and check the remaining lead length after the old plug is removed. A lead that has already been shortened twice may need a fresh length before a new terminal goes on, and doing that check on the bench is faster than discovering it at the charger.
Testing a New Plug Before It Goes on the Truck
Mate the new plug to the existing socket once by hand, on the bench, before the truck is called back into service. A clean engagement and a latch that springs back confirm the geometry; a joint that needs force usually means the socket is worn and should be replaced at the same time.
