Doubling the diameter from 25mm to 50mm is not a cosmetic change. A larger copper section carries more current with less temperature rise, which matters on a pack that is charged daily and worked between charges. Three Places This Cable Earns Its Keep

Cell links in a rebuilt pack. When a battery is re-celled, the old links have usually hardened and the lugs have been re-tightened more than once. Replacing them with new perfect type leads restores the movement the pack was designed to absorb.

Charger outlet leads. The lead from a charger to its plug takes handling rather than vibration, and a 50mm section keeps the voltage drop low over the run from cabinet to bay.

Short jumpers to the truck harness. Where the pack sits close to the contactor panel, a short jumper takes the movement that would otherwise reach a fixed terminal.

Fitting and Inspection

Fit the lead without twisting it: a cable that is installed under torsional load will try to rotate the lug on the terminal, and that loosens a joint faster than vibration does. After the first week of charging, check the lug temperature against the neighbouring leads; a difference of more than a few degrees points at the termination rather than the cable.

Measuring the Centre Length

The measurement is taken between the centres of the two terminals, with the battery in its final position and the lead routed as it will sit in service. Measuring a cable lying flat on a bench gives a shorter figure than the same cable installed around a corner, which is the most common reason a replacement arrives slightly short.

If the pack is being rebuilt, measure before the old links come out, and note which position each lead came from. Cell links are often not identical across a pack, and a set of measurements is more useful than a single average.

Working With the Rest of the Pack

Where a pack uses several diameters, the larger section normally belongs on the leads that carry the total current rather than the individual cell links. Labelling each lead with its position while it is removed makes reassembly straightforward and prevents a shorter link being forced into a longer gap.
